I always figured describing Gregor as hatchet-faced was an oops. Writer's are allowed to have them!
A number of genetic disorders are primarily caused by new mutations that aren't present in the parents, so that hypothetical irradiated crewman would make a lot of sense.
Vordarian is also described as hatchet-faced, that's actually the character I most associate that description with (because I was having a hard time remembering all the Voralphabets for the first book or two, so I just remembered Vordarian as "slimy hatchet-faced dude" and looked for that description when an unknown Vor was on the page to see if it was him lol)
